±800千伏换流站调相机转子引线断裂失效分析与应对措施

The Failure Analysis and Countermeasures for Rotor Lead Breakage in ±800 kV Converter Station Synchronous Condenser

  • 摘要: 针对 ±800 千伏换流站调相机转子引线断裂导致的绕组接地故障,通过试验数据分析、解体检查、有限元仿真及试验验证,系统研究故障机理并提出改进方案。结果表明:转子引线欧米伽弯裂纹源于设计中集中应力裕度不足,钎焊接头长期受交变应力引发金属疲劳;引线端子的 36 层薄铜带与母排钎焊结构存在应力集中隐患。通过建立故障演化模型,提出欧米伽弯结构优化与引线连接工艺改进方法,经理论计算与多工况仿真验证,改造后产品满足运行要求。现场运行跟踪检查显示,转子引线欧米伽弯及接头状态良好,验证了方案的有效性。

     

    Abstract: An investigation into the winding ground fault in a ±800 kV converter station"s generator-motor rotor lead caused by lead breakage was conducted through test data analysis, disassembly inspection, finite element simulation, and experimental verification, systematically studying the failure mechanism and proposing improvement solutions. The results indicate that cracks in the rotor lead"s Ω-bend originate from insufficient design margin for concentrated stresses, leading to metal fatigue in the brazed joints under long-term alternating stress. Additionally, the brazed structure connecting the 36-layer thin copper strips of the lead terminal to the busbar poses a risk of stress concentration. By establishing a fault evolution model, an optimized Ω-bend structure and improved lead connection process were proposed. Theoretical calculations and multi-condition simulations confirmed that the modified design meets operational requirements. Field operation tracking over two years shows that the rotor lead"s Ω-bend and joints remain in good condition, verifying the effectiveness of the proposed solution.
